    Ein großes Optimierungspotenzial der Funkenerosion liegt in den Energien der einzelnen Entladungen verborgen. Eine vektorielle Bestimmung der Entladedauern und die darauf basierende Energieberechnung sowie Klassifizierung erlauben es, die Entladeenergien, Entladungsarten und -dauern in Echtzeit zu überwachen und zu analysieren. Möglich wird dies durch ein Multiprocessing-Erzeuger-Verbraucher-Schema, welches überdies eine Visualisierung und Auswertung der Messdaten erlaubt.

    Cooling Capacity of Oil-in-Water Emulsion under wet Machining Conditions

    Many industrial machining operations are carried out under wet machining conditions. Modelling and simulating fluid-structure-interactions and conjugate heat transfer are still a challenge nowadays. In this paper, temperature dependent heat transfer coefficients (HTC) h(T) are experimentally estimated for wet machining-like conditions in a jet cooling experiment. The transient temperature is thereby used to solve an Inverse Heat Transfer Problem for HTC function estimation. Determined HTC are applied as input in related jet cooling simulation using the Finite-Pointset-Method (FPM) to validate the modeling approach. Additionally, wet cutting simulations numerically highlight the influence of determined HTC h(T) on turning.

    In aktuellen Forschungsprojekten entwickeln Forscher des Instituts für Werkzeugmaschinen und Fabrikbetrieb (IWF) Open-Source-Software für Edge Devices. Für die Auslegung der Fertigungsprozesse wird neben den ingenieurwissenschaftlichen Themen auch exemplarisch die Auslegung einer entwickelten Auswerteelektronik inklusive der Softwarebereitstellung adressiert. Der interdisziplinäre Ansatz, einschließlich der Softwarebereitstellung, wird exemplarisch an einem DFG-Projekt zur Prozessüberwachung bei der Ultrapräzisionsdrehbearbeitung diskutiert.

    Enabling of Automatically Generation of Cutting Paths for Three-Dimensional Pre-Contouring with Waterjet Trimming

    Abrasive Water Injector Jet Cutting (AWIJC) is a flexible machining process for manufacturing high-performance materials, such as titan-and nickel-base-alloys. Due to the low ductility and thermal conductivity of these materials, conventional machining is struggling with high tool costs and wear. The tool wear in AWIJC is independent of the machined material, and the process has the potential to provide a cost-efficient solution in machining high-performance materials. Trimming, a near-net-shape pre-contouring with multi-stage AWIJC, requires a detailed knowledge of cutting paths for all steps in advance. In order to enable a geometrical flexible manufacturing process, an automatically cutting path generation is necessary. This article presents an application developed with NX Open using Visual Basic. The application TrimCAD is able to provide all necessary geometries for trimming based on the geometries of initial and finished parts. Furthermore, it is possible to adjust the number of cuts and the degree of pre-contouring. All geometries are automatically exported as a standardized three-dimensional STEP-file. The STEP-geometries can be processed to the CAM-processor of the waterjet machine. TrimCAD is an innovative possibility to machine three-dimensional parts made of high-performance materials.

    Die Nutzung von Digitalisierungstechnologien im Kontext von Industrie 4.0 bietet insbesondere für den gesamten Bereich der Wartung und Instandhaltung von elektrischen Großantrieben großes Potenzial zur Schaffung innovativer Serviceangebote. Durch erweiterte Sensorik im elektrischen Antrieb und Intelligenz in der Verarbeitung und Analyse von Daten im Betrieb von Anlagen, kann eine vorausschauende Instandhaltungsstrategie eingeführt werden, die eine höhere Verfügbarkeit der Anlagen ermöglicht und gleichzeitig den Aufwand für Instandhaltungseinsätze reduziert. Um diese Potenziale im Servicegeschäft elektrischer Großantriebe zu erschließen, wird in diesem Beitrag ein hypothesengetriebener Ansatz zur Zustandsüberwachung beschrieben.

    Gear Wheel Finishing with Abrasive Brushing Tools to Improve the Surface Quality of Tooth Flanks for the Industrial Application

    A high surface quality of tooth flanks can improve the service life and the performance of gears, as well as reduce acoustic emissions. However, high demands on the gear geometry pose a challenge for the finishing of tooth flank surfaces because the dimensional accuracy that can be achieved with modern grinding processes must not be impaired by the finishing process. A preceding study has shown fundamentally that profiled abrasive brushing tools can be used to improve the quality of individual tooth flank surfaces. Due to the integration into the grinding machine, it represents a promising alternative to common finishing applications. Before the process can be used in an industrial environment, process reliability and tool life must be examined. For this purpose, complete reference gearwheels (39 × 10) were finished with the brushing tools. It could be shown that the surface roughness can be reliably reduced by ΔRa ≈ 0.2 µm by using a single brush for an entire gearwheel without changing the gear geometry. In addition to the influence of the tool specifications on the work result, the influence of the initial roughness after grinding was considered in particular. It was found that the achievable surface roughness depends significantly on the depth of the grinding grooves, as these are retained as desired, while the roughness peaks are fully smoothed. Furthermore, a device for the machine-integrated profiling and dressing of brushing tools was successfully designed, implemented, and tested.

    Mit steigenden Anforderungen an Zerspanwerkzeuge hinsichtlich Qualität und Wirtschaftlichkeit gewinnt die Schneidkantenpräparation immer mehr an Bedeutung. Definierte Schneidkantenmikrogeometrien können dabei die Standzeiten der Zerspanwerkzeuge erhöhen. Ein hohes Potenzial für die Herstellung von definierten Schneidkantenmikrogeometrien weist das 3D-Formschleifen auf. Im Rahmen eines Forschungsprojektes wurde die Eignung von 3D-Formschleifen zur Herstellung definierter Schneidkantenmikrogeometrien an keramischen Wendeschneidplatten untersucht.

    Numerical investigation into cleanability of support structures produced by powder bed fusion technology

    Purpose: Support structures used in laser powder bed fusion are often difficult to clean from unsintered powder at the end of the process. This issue can be significantly reduced through a proper design of these auxiliary structures. This paper aims to investigate preliminary the airflow within differently oriented support structures and to provide design guidelines to enhance their cleanability, especially the depowdering of them. Design/methodology/approach: This study investigates the cleanability of support structures in powder bed fusion technology. Digital models of cleaning operations were designed through computer-aided engineering systems. Simulations of the airflow running into the powder entrapped within the thin walls of auxiliary supports were implemented by computational fluid dynamics. This approach was applied to a set of randomly generated geometrical configurations to determine the air turbulence intensity depending on their design. Findings: The resul ts, which are based on the assumption that a relationship exists between turbulence and powder removal effectiveness, demonstrated that the maximum cleanability is obtainable through specific relative rotations between consecutive support structures. Furthermore, it was possible to highlight the considerable influence of the auxiliary structures next to the fluid inlet. These relevant findings establish optimal design rules for the cleanability of parts manufactured by powder bed fusion processes. Originality/value: This study presents a preliminary investigation into the cleanability of support structures in laser powder bed fusion, which has not been addressed by previous literature. The results allow for a better understanding of the fluid dynamics during cleaning operations. New guidelines to enhance the cleanability of support structures are provided based on the results of simulations.

    Sharpening mechanism of extremely sharp edges for diamond micro mills

    The fabrication of extremely sharp cutting edges for ultra-hard micro mills is crucial for suppressing the severe size effect, restraining burr formation, and improving the surface quality of widely used micro components in micro milling. In this study, a hybrid machining technique, laser-assisted precision grinding, is proposed to improve the grinding efficiency and increase the sharpness of the cutting edges of polycrystalline diamond (PCD) micro end mills. A transient heat model of laser ablation was constructed to investigate the laser-cutting mechanism of PCD with a cobalt binder. Facilitated by suitable heat conduction, cobalt absorbs photon energy to heat itself and transmits thermal energy to the surrounding diamond, resulting in uniform graphitisation and cobalt oxidation on the cut section. Hence, the affected layer on the cut section can be easily ground using a low grinding load. Moreover, the subsequent grinding mechanism of the laser-cut section was demonstrated. The diamond was removed via micro-abrasion without any intercrystalline cracks or grain dislodgement, and the abrasive grain size was optimised to achieve superior ground surface quality. Thus, the uniform graphitization, micro abrasion, and smaller material stress near edge contributed to the extremely sharp edges. Furthermore, PCD micro end mills with a diameter of 400 μm, aspect ratio of 2, and cutting-edge radius of approximately 0.2 μm were fabricated, showing a superior sharpness compared with that of the end mills with an edge radius of 1-5 μm reported hitherto. Subsequently, micro-milling experiments were conducted on oxygen-free high-conductivity copper (OFHC) using the self-fabricated PCD micro end mills. Almost no burrs were observed, and the surface roughness of the machined groove was 19.8 nm, indicating the superior cutting performance of the fabricated PCD micro end mills.
