The performance of a hobbing process is not only limited by the tool wear but also by the removal of the chips from the chip gash. In this paper, the chip formation during hobbing was investigated based on an analytical approach to calculate the chip deformation. Starting with the undeformed chip geometry simulated in a geometrical penetration calculation, the deforming algorithm was applied. Parameters such as the chip twist and chip compression were considered. To validate the results, the calculated deformed chips were compared with chips resulting from a real hobbing process.
