Abstract
In the past, metal matrix composites, despite promising properties, were not able to meet the expectations placed on them in terms of a broad range of applications. This is due to the fact that until today the use of such MMC materials can not yet be economically realized due to the costly production of materials and the difficulties in processing .The combined process of pressure sintering with subsequent thixo forging presented here provides a novel and efficient process route for the manufacture of MMC components in (near) net-shape quality. A major advantage of the direct pressure sintering technology is the utilization of the freedoms of powder metallurgy. In this way, the composition of matrix alloys and ceramic reinforcement can result in an adaptation of the material to the later loading case. The efficiency of this technology could already be demonstrated by first studies using a variety of combinations of aluminium matrices and reinforcing phases at IFAM Dresden. The further processing of the pressure sintered semi-finished products with reinforcing SiC amount of up to 40% was carried out at the IFU Stuttgart using the thixo forging process. Based on a complex lever geometry, the principle processing of such MMC material was demonstrated in partial-liquid material condition. It could thereby be shown that the homogeneous material structure set in the previous process step also remained in partial-liquid condition after processing, and also a compression of the material occurred up to the theoretical density of the material. With regard to cost-effectiveness, this combined process has benefits in terms of the material yield over the entire process chain. The (near) net-shape quality of thixo-forged components also means low costs during metal cutting, in particular in the machining of compound materials with a high proportion of wear resistant hard phases.

In der Vergangenheit konnten Metall-Matrix-Verbundwerkstoffe trotz vielversprechender Eigenschaften die in sie gesetzten Erwartungen hinsichtlich eines breiten Anwendungsspektrums nicht erfüllen. Dies ist dadurch bedingt, dass der Einsatz solcher MMC-Werkstoffe aufgrund der kostenintensiven Herstellung der Materialien und der Schwierigkeiten bei der Verarbeitung bis heute noch nicht wirtschaftlich realisiert werden kann. Die hier vorgestellte Verfahrenskombination des Drucksinterns mit anschließendem Thixoschmieden stellt eine neuartige und effiziente Prozessroute zur Herstellung von MMC-Bauteilen in (near-) net-shape Qualität dar. Ein großer Vorteil der direkten Drucksintertechnologie ist dabei die Ausnutzung der Freiheiten der Pulvermetallurgie. Auf diese Weise kann bei der Komposition von Matrixlegierung und keramischer Verstärkung eine Anpassung des Werkstoffes an den späteren Belastungsfall erfolgen. Durch erste Untersuchungen mit verschiedensten Kombinationen von Aluminium-Matrizes und Verstärkungsphasen am IFAM Dresden konnte die Effizienz dieser Technologie bereits nachgewiesen werden. Die Weiterverarbeitung der druckgesinterten Halbzeuge mit verstärkenden SiC-Anteilen von bis zu 40% erfolgte am IFÜ Stuttgart mittels des Thixoschmiedeverfahrens. Anhand einer komplexen Hebelgeometrie wurde die prinzipielle Verarbeitung solcher MMC-Werkstoffe im teilflüssigen Materialzustand nachgewiesen. Dabei konnte gezeigt werden, dass das im vorangegangenen Prozessschritt eingestellte homogene Materialgefüge auch nach der Verarbeitung im teilflüssigen Zustand erhalten blieb, und zudem eine Verdichtung des Materials bis hin zur theoretischen Dichte des Werkstoffes eintrat.
