Design, manufacturing and mechanical investigation of a complex structural PPS injection molded part with 3D wound continuous fibers reinforcement
Abstract
Continuous fiber reinforced thermoplastics have a great light weightpotential. By orienting the fibers in the load direction, optimal utilizationof the fibers can be achieved. By more efficient localization of continuousfibers, fiber content could be reduced, and thus lower density of thecomponent is achieved, providing even more light weight potential forstructural components. 3D skeleton winding technology introduces aconvenient, economic process for local continuous fiber reinforcement.In this thesis, the improvement in mechanical properties by reinforcinginjection molding thermoplastics with 3D continuous fiber woundstructures is investigated. Therefore, a generic part is designed, FEMsimulated, manufactured and mechanically investigated.The winding process is carried out using the 'Sole manipulation toolwinding' method, where a KUKA robot manipulates a tool to wind theimpregnated rovings around metallic inserts. Where insert designs playan important role in winding process feasibility. Therefore, a winding toolis designed and manufactured, and different shape optimized insertdesigns are introduced. For over-molding, the injection mold was equippedwith a hydraulic pre-tension mechanism to insure fiber pre-tension in thefinal part and achieve a robust fiber positioning during the injection. Afterover-molding the wound structures with a thermoplastic matrix, a localcontinuous fiber reinforced Thermoplastic - Metallic hybrid is realized.Mechanical properties of the hybrid are investigated under three differentload cases using mainly PP, representing standard thermoplastics, andPPS, representing high performance thermoplastics, as over-moldingmatrix and glass hybrid rovings for the reinforcing fiber structure.Moreover, the effect of different reinforcing types is examined for eachmaterial group; unreinforced, short fiber reinforced, and locally woundcontinuous fiber reinforced. The results proved the promisingimprovement in mechanical properties by reinforcing thermoplastics withwound structures, besides the improvement of the failure mode; fiberbreakage instead of weld line failure or adhesion failure at Insert-Matrixinterface.

Endlose faserverstärkte Thermoplaste bieten ein grof3esLeichtbaupotenzial. Durch die Ausrichtung der Endlosfasern in Lastrichtung kann eine optimale Ausnutzung der Fasern erreicht werden und damit ein höheres Gewichtsoptimierung Potenzial für Strukturbauteile erreicht werden. Die 3D Skelett Wickeltechnik stellt ein praktisches und wirtschaftliches Verfahren zur lokalen Endlosfaserverstärkung dar. In dieser Arbeit wird die Verbesserung der mechanischen Eigenschaftendurch die Verstärkung von Spritzguss-Thermoplasten mit 3D kontinuierlichen Faserwickelstrukturen untersucht. Dazu wird ein generisches Teil konstruiert, FEM simuliert, hergestellt und mechanisch untersucht. Der Wickelvorgang erfolgt nach dem Verfahren "Sole-Manipulation ToolWinding", bei dem ein KUKA-Roboter ein Werkzeug manipuliert, um die imprägnierten Rovings um metallischen Hülsen zu wickeln. Dabei spielen formoptimierte Inserts eine wichtige Rolle bei der Machbarkeit des Wickelprozesses. Im Rahmen dieser Arbeit wird ein neues Wickelwerkzeugentworfen und hergestellt und verschiedene formoptimierte Inserts eingerührt. Für das Umspritzen der Einlegerstruktur wurde die Spritzgussform mit einem hydraulischen Vorspannmechanismus ausgestattet, um die Faservorspannung im Bauteil zu gewährleisten und eine robuste Faserpositionierung beim Einspritzen zu gewährleisten. Durch das Umspritzen der gewickelten Strukturen mit einer thermoplastischen Matrix wird ein wird ein strukturelles Hybridbauteilhergestellt mit lokalen lastpfad gerichteten Endlosfaserverstärkungen. Die mechanischen Eigenschaften des Hybrids werden in drei verschiedenen Lastfallen untersucht, wobei hauptsächlich pp und PPS als Spritzgussmatrix und Glashybridrovings für die Verstärkungsfaserstruktur verwendet werden. Darüber hinaus wird für jede Materialgruppe die Wirkung verschiedener Verstärkungsarten untersucht: unverstärkt, kurzfaserverstärkt und lokalendlosfaser verstärkt. Die Ergebnisse zeigen die signifikanten Verbesserungen der mechanischen Eigenschaften durch die Verstärkung von Thermoplasten mit gewickelten Strukturen. Außerdem zeigen die Ergebnisse die Verbesserung des Versagensmodus durch Faserbruchanstelle von Versagen an den Bindenahten oder bei dem Insert-MatrixInterface.
