Abstract
Unternehmen der variantenreichen Serienfertigung sind einem hohen Kostendruck sowie einer stark saisonal schwankenden Nachfrage ausgesetzt. Die Herausforderung dieser Unternehmen dabei ist, eine hohe Kapazitätsauslastung zu erreichen und die Fixkosten in der Fertigung abhängig von der Nachfrage zu minimieren. Mithilfe von heutigen Lösungsansätzen zur Kapazitätsflexibilisierung können Unternehmen in den Grenzen eines definierten Flexibilitätskorridors auf Marktturbulenzen reagieren. Diese Ansätze ermöglichen es jedoch nicht, Überkapazitäten und Engpässe vollständig zu eliminieren. Aus diesem Grund wird in der vorliegenden Arbeit ein alternativer Ansatz zur flexiblen Kapazitätsanpassung unter dem Namen Design for Capacity Flexibility für die variantenreiche Serienfertigung vorgestellt. Ziel des Ansatzes ist die effiziente Nutzung von Überkapazitäten sowie die wirtschaftliche und schnelle Reaktion bei Engpässen durch Anwendung von substituierbaren Produktdesignvarianten. Dies ermöglicht die Variabilisierung der Bearbeitungszeiten von Fertigungsprozessen und führt schlussendlich zur Steigerung der Kapazitätsflexibilität, Senkung der Kosten und Maximierung des Gewinns.

Serial manufacturers with a high product variety are driven by significant price pressure, as well as high seasonal fluctuation in demand. They are faced with the challenge of producing products cost-effectively and profitably. Therefore, the company´s aim is high capacity utilization by preventing overcapacity and bottlenecks, as well as the reduction of fixed costs in manufacturing. By applying current approaches, companies are able to react to market turbulences within the limits of a defined flexibility corridor. However, with these the existence of overcapacity and bottlenecks is not eliminated. In particular, an alternative approach for short and medium term adjustments, called Design for Capacity Flexibility, is developed in the presented thesis. The objective of the new approach is the efficient use of overcapacity, as well as economical and fast reaction to bottlenecks. For this purpose, an approach to increase the capacity flexibility in manufacturing systems is described in the following thesis. The core approach, having Substitutable Product Designs, focuses on manufacturing two different product components with the same product function simultaneously, but with two different product designs. One product design needs a high manufacturing process time with low variable costs, whereas the other requires a low manufacturing process time with high variable costs. The effect of the approach is to enable the adaptability of the manufacturing process time, which was previously fixed. Thus, the manufacturing process time can be used as an additional control figure for the increase of capacity flexibility, reduction of costs and maximization of profit. For using this approach, a methodology including models, methods and tools has been developed. The methodology has been tested with a case study on its applicability in practice. The case study took place in a company for the production of refrigerators. The results of the case study show a highly utilized, cost- and volume-optimized manufacturing system, by using substitutable product designs. A profit maximization up to five percent/year and an increase of the economical capacity flexibility up to sixteen percent have been achieved in the investigated manufacturing system.
